Overview

What is Aluminium Filler?

ZN-160 Aluminium Filler is a two-component polyester filler loaded with pure aluminium powder. The aluminium content gives the filler high thermal conductivity and heat resistance. As a result, on metal parts subject to marked temperature changes and expansion – such as bonnets, roofs and large panels exposed to direct sunlight – it provides a more stable and longer-lasting repair than standard fillers.

The aluminium powder distributes heat evenly through the filler mass, reducing local heating and the resulting stresses. The metallic filling brings the filler's thermal expansion behaviour closer to that of the sheet-metal substrate, lowering the risk of cracking and edge separation. Its flexible formula withstands vibration; the filler spreads easily and sands evenly. Its silver-grey colour makes the treated area easy to distinguish from the substrate.

ZN-160 is used as the main filler on metal panels exposed to heat and expansion; where necessary, final levelling can be done with a thin coat of ZN-130 Soft Finishing Filler. On zinc-coated panels, ZN-170 Galva Filler should be used instead. After sanding, the surface is primed with ZN-250 Joker Multi-Purpose Primer, which also adheres to aluminium and galvanised substrates, or with ZN-210 4+1 Acrylic Primer Filler.

Application

Step-by-step application

The recommended application sequence for a professional result.

  1. 01

    Surface preparation

Remove all paint and rust and sand the metal surface with P80. On aluminium parts, use only abrasives and tools reserved for aluminium work. Clean the surface with ZN-530 Surface Cleaning Thinner.

  2. 02

    Mixing

Mix the filler with 2–3% BPO hardener by weight by folding it in, until you obtain a uniform colour with the aluminium powder evenly distributed.

  3. 03

    Application

Press the first coat on thinly, then build up the fill at no more than 3 mm per coat. Use the mix within 4–6 min.

  4. 04

    Drying

Ready to sand after 20–30 min at 20 °C; with short-wave IR this drops to 3–5 min.

  5. 05

    Sanding

Shape with P80–P120 and finish with P180–P240. Dry sand and remove all dust.

  6. 06

    Priming

Prime the filled area and any surrounding bare metal with ZN-250 Joker Multi-Purpose Primer. In repairs where only filler and painted surfaces remain, ZN-210 4+1 Acrylic Primer Filler can also be used.

Storage and safety

  • Store in the closed original packaging at 5–25 °C in a dry, well-ventilated place.
  • Shelf life in unopened packaging is typically 12 months; close opened tins tightly after use.
  • Keep away from direct sunlight, heat and naked flames. The BPO hardener paste contains organic peroxide: protect it from heat and never dip a spreader contaminated with hardener into the filler tin.
  • Work in a well-ventilated area when mixing and sanding; wear gloves, safety goggles and at least an FFP2 dust mask. Always consult the product's Safety Data Sheet (SDS).

Frequently asked

Questions about Aluminium Filler

Why is aluminium filler recommended for bonnets?

The bonnet is heated from below while the engine is running and also reaches high temperatures in the sun. Under this constant cycle of heating and cooling, standard fillers build up stress and can eventually crack or show through. The aluminium powder in ZN-160 distributes heat evenly and brings the filler's expansion behaviour closer to that of the metal, reducing this risk.

Can it be used on aluminium panels?

Yes. It can be applied once the surface has been sanded with P80 and cleaned. Remember that in aluminium repairs, contamination with steel dust can cause galvanic (contact) corrosion; keep abrasives, brushes and tools separate from those used for steel work.

Which primer should I apply over it?

For the filled surface and any surrounding bare metal, ZN-250 Joker Multi-Purpose Primer, which adheres to both aluminium and galvanised steel, is a practical choice. In repairs where only filled and painted areas need to be covered, ZN-210 4+1 Acrylic Primer Filler can also be used.
